Background
The automotive sector is facing disruptive changes. Harmful emissions must be decreased, and electric vehicles (EVs) are becoming the new standard. Weight reductions are always searched for, but the batteries in the EVs actually add extra weight. Light-weight materials can to some extent compensate for this and are becoming increasingly popular. To enable circular material flows and reduce the climate footprint of electric cars, new materials, and production methods are needed. Volvo Cars pioneers in this context by introducing “mega castings”. Also, other vehicle manufacturers are introducing more cast aluminum parts to reduce cost and weight and to prepare for circular material usage. Mega castings reduce complexity in production by enabling between 70 to 100 parts to be replaced by one single large die-cast part.
This master thesis will be a part of a research project “Geometrical robustness for mega casted aluminum parts (GROMCAP)” within the work package that cover identification of sources of geometrical deviation and variation.
In GROMCAP we will identify the contributors to geometrical variation in the casted part itself coming from the casting process and following after-treatment processes such as cooling, rough trim and machining that will affect the mating surface conditions for the mechanical joining. Also, the effects of geometrical variation coming from the paint factory process of the complete body will be assessed due to assumed effects from residual stress released in the paint bake process. When these contributors have been identified it is crucial to quantify them to get a priority list of the main contributors to be enable address those to reduce geometrical variation.
In this work a detailed study of collected measurement data of a mega casted part is to be performed and correlated towards collected process data for the casting process.
The goal is to establish a deeper knowledge about the HPDC process geometry effects and establish a way of working for further studies within the research project.
Education in Mechanical engineering with masters programme in Product development or Process Engineering. Previous knowledge in root cause analysis, casting, geometry assurance and simulation software is desirable. We wish for the students to be on site but for certain time remote work can be accepted, for example during literature studies.
